Forging surpasses casting in predictable strength properties–producing superior strength that is assured, part to part. Forging refines defects from cast ingots or continuous cast bar. A casting has neither grain flow nor directional strength and the process cannot prevent formation of certain metallurgical defects. Pre-working forge stock produces a grain flow oriented in directions requiring maximum strength. Dendritic structures, alloy segregations, porosity, voids, inclusions, and like imperfections are refined in forging. Thus finishing operations, such as machining, do not expose voids because there aren’t any. Also, coating operations, such as plating or painting, are straightforward due to a good surface, which needs very little preparation. Reliable standard and custom forgings are manufactured without the added costs for tighter process controls and inspection that are required for casting. Castings require close control of melting and cooling processes because alloy segregation may occur. Forging’s flexible production adapts to demand. Some castings, such as special performance castings, require expensive materials and process controls, and longer lead times. Open-die and ring rolling are examples of forging processes that adapt to various production run lengths and enable shortened lead times. So forgings are more cost effective than castings.

Type of forging process

Types of forging process: 1. Impression Die Forging pounds or presses metal between two dies or toolings that contain a pre-cut profile of the desired parts. Parts from a few ounces to 60,000 pounds can be made using this process. 2. Open Die Forging is performed between flat dies with no percut profiles in the dies. Movvement of the work piece is the key to this method. Larger parts over 200,000 pounds and eighty feet in length can be hammered or preesed into shape this way. 3. Seamless Rolled Ring Forging is typically performed by punching a hole in a thick, round piece of metal ( creating a donut shape), and then rolling and squeezing( or in some cases, pounding) the donut into a thin ring. Ring diameters caan be anywhere from a few inches to thirty feet. 4. Cold Forging is more unusaual because most forging process is done as hot work, at temperatures up to 2,300 degrees F. Cold forging encompasses many processes, bending, cold drawing, cold heading, coining, extrusions and more, to yield a diverse range of part shapes. The temperature of metals being cold forged may range from room temperature to several hundred ddegrees.

Of all of the potential shapes for manholes, why was a circle chosen? There are a number of reasons, according to Larry Scheckel in his book Ask A Science Teacher: 250 Answers to Questions You’ve Always Had About How Everyday Stuff Really Works. Manholes are round because “it is the best shape to resist the compression of Earth around it.” Round shapes are easier to manufacture than square or rectangular shapes, and because manhole covers are heavy, being round makes them easier to move from place to place (just roll them!). As an added benefit, workers don’t need to line up the covers with any angles, making round covers easy to slip into place. But perhaps the biggest reason that manhole covers are round is that round covers can’t fall through a circular opening. “For all manholes, there is a ‘lip’ around the rim of the hole, holding up the cover, which means that the underlying hole is smaller than the cover,” Scheckel writes. “A round manhole cover can’t fall through its circular opening, because no matter how you position it, the cover is wider than the hole. But a square, rectangular, or oval manhole cover could fall in if it was inserted diagonally into the hole,” which would be bad news for unobservant pedestrians and drivers alike.
